Thermoforming vs Injection molding

Both turn thermoplastic into finished parts, but they suit very different jobs. Thermoforming shapes a heated sheet over a tool; injection molding forces molten resin into a steel mould. The deciding factors are usually part size, volume and tooling budget.

Choose Thermoforming when…

  • Large covers, panels, trays, enclosures and housings
  • Low-to-medium volumes or still-evolving designs
  • You need first parts in weeks, not months
  • Tooling budget is limited

Choose Injection molding when…

  • Small, thick, highly detailed parts
  • Very high volumes where unit cost dominates
  • You need solid sections, threads or fine two-sided detail
The verdict: For large, single-wall parts at low-to-medium volume, thermoforming wins decisively on tooling cost and speed. Injection molding wins for small, complex, very-high-volume parts. Many programmes start in thermoforming to reach market fast, then re-evaluate only if volumes reach injection-molding scale.

Is thermoforming cheaper than injection molding?

For tooling, dramatically — thermoforming tools are a small fraction of a steel injection mould, and cut in weeks. Per-part economics favour thermoforming at low-to-medium volume and injection molding at very high volume.

Can thermoforming replace injection molding?

For large, single-wall covers, panels and trays, often yes. For small, thick, feature-dense parts at very high volume, injection molding usually remains the better fit.
