Hand-laid FRP (fibreglass / GRP) parts are slow to make, vary batch to batch, need gelcoat and paint, and can't be recycled. Converting them to thermoformed thermoplastic makes parts consistent, faster, recyclable and styrene-free — with colour and texture formed in and every cut-out CNC-trimmed clean.

Why convert fibreglass to thermoplastic?

The wins stack up on consistency, speed, sustainability and finish — especially for single-skin covers, panels and sanitary ware at low-to-medium volumes.

Consistent, repeatable parts

Hand lay-up varies part to part; a thermoformed sheet gives even wall thickness and the same part every cycle — quality no longer depends on the laminator.

Faster, higher throughput

Forming takes a cycle, not hours of lay-up and cure — output scales without adding skilled laminators.

Recyclable, styrene-free

Thermoset FRP is landfill and its lay-up releases styrene and VOCs. Thermoplastics regrind and reuse, in a cleaner workplace.

Formed-in colour & finish

Colour and texture come from sheet we extrude ourselves — removing the gelcoat, sanding and paint operations FRP needs.

Tougher, no gelcoat cracks

Ductile thermoplastics absorb impact instead of cracking or crazing the way brittle gelcoat surfaces do.

5-axis CNC trimming gives sharp, repeatable cut-outs and mounting holes — no hand-cutting or drilling of cured laminate.

DFM review

Send the FRP part, its mould or a drawing. Our engineers assess draw ratio, wall sections, radii and features, and flag what needs to change to form cleanly in a single skin.

Material selection

We match the FRP part's job — stiffness, impact, weather, FR, chemical or sanitary needs — to the right thermoplastic grade, extruded in-house from the pellet.

Soft tooling & prototype

Aluminium (or MDF/epoxy for prototypes) tooling is cut in-house on 5-axis CNC — often from your existing FRP part or plug. First articles prove form, fit and finish.

Production & finishing

Volume forming, 5-axis CNC trimming, then any secondary work — bonding, reinforcement, hardware assembly and packing — under one roof.

Materials for conversion

We match the fibreglass part's job to the right grade — and extrude the sheet ourselves, so strength, colour, FR, UV and chemical properties are controlled from the pellet.

ABS & ABS-PMMA

Stiff, tough and cosmetic — the default for converted covers, panels and RV / caravan cladding.

PMMA-ABS (sanitary)

Gloss, chemical- and stain-resistant cap for bath, shower and vanity — the classic fibreglass replacement.

ASA

UV-stable and weatherable for outdoor body panels, canopies and exterior covers.

HDPE

Chemical and outdoor durability — tanks, ducting, covers and agricultural parts replacing GRP.

Polycarbonate & PC-FR

High impact and heat resistance, UL 94 V-0 — guards, transit and electrical housings.

FR / ESD grades

Challenge
A sanitary-ware maker's hand-laid GRP trays were slow to produce, varied in finish and needed gelcoat, sanding and paint — hard to scale with consistent quality.

PMMA-ABS thermoformed trays and panels with a gloss, chemical-resistant cap, colour matched in the sheet and 5-axis CNC-trimmed to size.

Fibreglass cabin panels and cowls were brittle at the edges and inconsistent between batches, with slow hand lay-up limiting output as demand grew.
