Thermoforming Railway Interiors: EN 45545 HL2/HL3 Panels, Seat Backs and Ducting

Railway interiors are one of the most standards-driven jobs in thermoforming. Every visible plastic part inside a coach — the seat backs, wall and ceiling panels, HVAC ducts, window masks, tables and end-wall trims — has to satisfy a fire-smoke-toxicity regime that assumes passengers may be trapped in a confined, moving space. In Europe and increasingly in India, that regime is EN 45545-2. This post covers what thermoforming railway interiors actually demands, and why the process fits large FR interior parts so well.

EN 45545-2 in plain terms

EN 45545-2 classifies materials by hazard level — HL1, HL2 and HL3 — where HL3 is the most severe, applied to vehicles like sleepers, metros and underground stock with limited evacuation options. Each interior part is assigned a requirement set (R-number) based on where and how it is used — a wall panel, a seat shell and a duct each fall under different requirement sets.

What the standard tests is a bundle, not a single number:

  • Fire spread — flame propagation and heat release under defined ignition.
  • Smoke density — how much optical obscuration develops, because smoke blinds an evacuation faster than flame.
  • Toxicity — the CIT (conventional index of toxicity) of the combustion gases.

This is why halogen-free chemistry matters: halogenated flame retardants can suppress flame but generate corrosive, toxic smoke that fails the toxicity leg. The interior parts thermoforming suits

Rail interiors play to thermoforming’s strengths: large surfaces, moderate volumes, frequent variants across fleets, and a premium on light weight.

Large wall, ceiling and end panels

Coach linings are big, gently curved and often over a metre across. Our heavy-gauge XL machines and wide-web extrusion form these as single pieces, avoiding the joints and fixings that add weight and rattle. In-house tooling in aluminium, FRP or MDF keeps the tooling cost sensible across the many panel variants a single train type generates.

Seat backs and shells

A thermoformed FR seat back gives a tough, cleanable, graffiti-resistant surface with formed-in mounting features and grab recesses. Thick-gauge forming delivers the stiffness a seat structure needs without a metal sub-frame in many designs.

HVAC ducting and diffusers

Ducts are hollow, awkward and numerous. Formed-and-joined thermoforming — two formed halves bonded together — produces light, smooth-bore ducting and diffuser grilles in FR material, far quicker to tool than moulded equivalents and lighter than metal ductwork.

Window masks, tables and trims

The smaller cosmetic parts benefit from crisp detail, textured finishes and colour matched into the sheet, so scratches don’t show a different colour underneath.

Designing rail parts for compliance and production

  • Qualify the grade to the R-number. Keep the material certification traceable to the exact requirement set and hazard level the part is homologated against — substituting a “similar” grade invalidates the fire case.
  • Protect wall section over the draw. FR ratings are thickness-linked; deep panels and ducts must retain their qualified section where it counts.
  • Design for cleaning and abuse. Radii, draft and surface texture are chosen for a decade of passenger contact and industrial cleaning, not just first-article looks.
  • Plan the joints and fixings. Formed-in bosses, flanges and snap features reduce metal fixings, weight and assembly time.
