Aerospace Thermoforming: FST-Compliant Aircraft Interior Panels at Low Volume

Cabin interiors are one of the few places in an aircraft where thermoforming quietly outperforms almost every other process. The parts are large, the geometries are cosmetic but forgiving, the volumes are small, and every gram matters. That combination — big, light, low-volume, aesthetically visible — is exactly where heavy-gauge thermoforming earns its place over injection moulding and layup. Below is how we think about aerospace thermoforming for interior components at Indu Thermoformers.

Where thermoforming fits in the cabin

The interior monuments most suited to thermoforming share a profile: single-surface parts, generous draft, and a Class A show face on one side.

  • Seat backs and literature pockets — thin-to-medium gauge, formed and CNC-trimmed to seat-supplier tolerances.
  • Tray tables — often a thermoformed skin over a honeycomb core, or a rib-stiffened single shell.
  • Overhead bin outboard skins and end caps — large-format parts where our XL machines and wide-web sheet width matter.
  • Sidewall, ceiling and dado panels — flat-to-gently-curved panels where flatness and finish drive acceptance.
  • PSU (passenger service unit) housings and trim rings — smaller, detailed parts, usually pressure-formed.

FST is the entry ticket

Nothing flies until it passes flame, smoke and toxicity requirements. Cabin materials are qualified against FAR/CS 25.853 — vertical Bunsen burner, plus heat-release and smoke-density limits (OSU 65/65 and NBS smoke) for larger panels. Toxic gas emission is assessed per airframer specs such as ABD0031 or BSS 7239.

Practically, this means the sheet has to be right before a part is ever formed. We work with qualified FST-compliant grades — flame-retardant polycarbonate, PC/ABS FST blends, PEI (Ultem) and PVF-faced constructions — and hold the material pedigree so you can trace a formed panel back to its extrusion lot. Our in-house sheet extrusion helps here: we can control thickness profile and surface for the exact grade a programme has qualified, rather than forcing you onto whatever a distributor stocks. Our rail experience with EN 45545 HL3 compliant sheet gives us a running start on the discipline FST work demands, even though the aerospace standards themselves are distinct.

Lightweighting without exotic tooling

Every kilogram removed from the cabin compounds over the airframe’s service life, so interior parts are aggressively weight-optimised. Thermoforming supports this two ways. First, gauge control: we can run down to thin sections where structure allows and reinforce locally rather than uniformly thickening a part. Second, sandwich construction — a thermoformed skin bonded to honeycomb or foam core gives high stiffness-to-weight without a heavy monolithic wall.

Low volume is a feature, not a problem

A single-aisle interior programme might need a few hundred shipsets a year, not the hundreds of thousands that justify hard steel injection tooling. Thermoforming’s tooling economics fit this reality: single-surface aluminium, FRP or MDF tools cost a fraction of a matched injection mould and can be cut in weeks, not months. That lets an interiors supplier qualify a part, absorb an engineering change, and re-cut a tool without derailing the programme budget — and it makes retrofit and cabin-refresh runs, where volumes are tiny, genuinely economic.

Finishing to a cabin standard

A cabin part is judged on its show face. Our 5-axis CNC trimming holds edge and cut-out tolerances across large curved panels, and in-house tooling plus assembly means texture, bonded inserts, edge close-outs and mating features are controlled under one roof. Colour, grain and gloss are matched to the cabin spec, and we can integrate hardware and reinforcements before dispatch.
