EV Battery Casing Thermoforming: Designing Flame-Safe PC-FR Enclosures

Once you’ve settled on flame-retardant polycarbonate for a battery enclosure — UL 94 V-0 rated, CTI 600 — the harder engineering starts: turning a sheet grade into a casing that clears the cells, insulates the busbars, sheds heat, seals against ingress and survives vibration for the life of the pack. This post is about that design-and-manufacturing side of EV battery casing thermoforming. The casing does more than cover cells

A battery enclosure or module cover in an EV or ESS pack is simultaneously a structural shell, an electrical insulator, a thermal and flame barrier, and an environmental seal. Shield FR PC — flame-retardant polycarbonate rated UL 94 V-0 from 0.25 mm with CTI 600 — lets one thermoformed part do all of these at once, which is exactly what makes it worth designing around carefully.

Designing for creepage and clearance

High-voltage packs live and die by two dimensions the enclosure must protect:

  • Clearance — the shortest distance through air between two conductors.
  • Creepage — the shortest distance along the insulating surface between them.

CTI 600 lets you specify the smallest creepage distances the standards (IEC 60664-1) allow for a given voltage and pollution degree, because the material strongly resists surface tracking. But the casing geometry has to deliver that distance in the real part. Thermoforming is well suited to this: ribs, raised barriers and moulded-in walls between terminals lengthen the creepage path without adding separate insulating parts, and drawn-up pockets keep busbars physically separated. We design these features into the tool so the safety margin is built into the part, not bolted on.

Flame-safe insulation, thin and light

The reason to form the casing rather than fabricate it from metal is that PC-FR gives you flame containment and electrical isolation in the same wall. A metal enclosure is conductive — it needs a separate insulating liner or coating everywhere it faces live parts, adding weight, cost and assembly steps, and it carries fault current if that insulation fails. A UL 94 V-0 PC-FR shell self-extinguishes, insulates inherently, and does it at a thin gauge and a fraction of the mass. Formed thin, it is far lighter than a comparable steel or aluminium box while still self-extinguishing under a fault.

Manufacturing the enclosure

Thermoforming suits battery casings for the same reasons it suits other large low-to-medium-volume parts, plus a few specific to enclosures:

  • Large-format capability — our XL machines and wide-web sheet handle full pack lids and long module covers in one piece, avoiding seams that would need sealing.
  • In-house extrusion of the FR grade — we control gauge and surface on the exact flame-retardant polycarbonate the design qualifies to, and hold lot traceability.
  • 5-axis CNC trimming — vents, connector cut-outs, mounting holes and mating flanges are trimmed to tolerance so covers seat and seal repeatably.
  • Design features formed in — ribs for stiffness, sealing lips for gaskets, standoffs and locating features come out of the tool rather than out of secondary operations.
  • Low tooling cost — single-surface aluminium tooling suits pack programmes that run in the thousands, not millions, and absorbs the frequent design changes early EV programmes go through.

Design considerations to get right early

  • Draft and wall distribution so deep enclosure walls form without over-thinning at corners.
  • Sealing strategy — gasket groove or lip formed into the flange, matched to the mating part.
  • Thermal path — where heat needs to leave, and whether the casing carries or blocks it.
  • Assembly — snap features, inserts and fastener bosses added under one roof before dispatch.
