Recycled-Content Thermoforming: RPET, ABA-Core and Regrind Done Right

Recycled content has moved from nice-to-have to a specification line item — brand commitments, procurement rules, and in some markets regulation. The good news is that thermoforming, backed by in-house extrusion, gives several practical ways to hit recycled-content targets without giving up quality.
RPET for clear packaging
The most common route in packaging is recycled PET (RPET). Post-consumer RPET forms with clarity and printability close to virgin APET, so brands can carry a recycled-content claim without a visible downgrade on shelf. Food-grade RPET streams are available where the application requires them; we confirm compliance for the specific product and market.
The trade-off is modest: RPET has slightly lower clarity and stiffness than virgin APET. For premium optical packaging you may still choose virgin; for most food and retail trays and clamshells, RPET is an easy win.
ABA-core: recycled where it doesn’t show
For parts where the surface must be virgin (appearance, food contact) but the bulk doesn’t need to be, an ABA construction is the smart answer. The sheet is co-extruded with virgin “A” skins over a recycled “B” core — so you get a clean, compliant surface with a high proportion of recycled content hidden in the middle. Because we extrude our own sheet, we can build ABA-core constructions to your recycled-content target and surface requirement.
Controlled regrind
Thermoforming naturally produces trim (the skeleton left after parts are cut). Handled well, that trim is regrind — reprocessed back into sheet, closing the loop within our own extrusion. The key word is controlled: regrind ratio and cleanliness have to be managed, or you get colour streaks, brittleness or inconsistent gauge. We manage the ratio and keep material clean, so recycled content doesn’t become a quality problem.
Choosing the right lever
- Clear packaging with a recycled claim → RPET.
- Industrial or appliance parts needing a clean surface + recycled bulk → ABA-core.
- Closing the loop on your own trim → controlled regrind back into sheet.
- Compostable rather than recycled → PLA (a different sustainability story — plant-based and industrially compostable, but heat-limited).
Sustainability is more than the resin
Two structural advantages help before you even choose a grade: thermoforming replaces heavier metal and non-recyclable FRP parts (lighter, recyclable), and vertical integration — extrusion, forming and trimming under one roof — cuts transport and waste versus a fragmented supply chain.
