Pressure Forming for Cosmetic Housings: Injection-Mould Looks at Thermoforming Cost

There’s a persistent myth that thermoformed parts always look “thermoformed” — soft edges, no texture, obviously not injection-moulded. Pressure forming is what breaks that assumption. For large, cosmetic housings and panels, it delivers a surface close to injection moulding at a fraction of the tooling cost.
What pressure forming adds
Standard vacuum forming pulls the heated sheet onto the tool with vacuum alone. Pressure forming adds compressed air on the back of the sheet, pushing it much harder into the tool. That extra force buys you:
- Sharp, crisp edges instead of soft radii.
- Formed-in texture — leather, haircell, matte, geometric — straight from the tool, no secondary graining.
- Fine detail — logos, vents, recessed features, tight radii.
- Class-A cosmetic surfaces suitable for products where appearance sells the part.
The result reads as a moulded part, not a formed shell.
Where it’s the smart choice
Pressure forming wins for large, cosmetic, low-to-medium-volume parts:
- Equipment and instrument housings
- Medical device covers with a premium finish
- Kiosk and self-service fascias
- AMR and robotics covers
- Appliance and vehicle interior panels
For these, injection moulding would demand a large steel tool with a long lead time and high capital — overkill at these sizes and volumes. Pressure forming gives the look at a fraction of the tooling cost, in weeks not months, with cheap design changes on soft tooling.
Pressure forming vs vacuum forming
Vacuum forming remains the economical default for trays, liners and general covers where detail requirements are moderate. Step up to pressure forming when the part is cosmetic, needs sharp edges, or needs formed-in texture. We run both and pick per part — often vacuum forming the simple parts and pressure forming the show surfaces in the same programme.
What it doesn’t replace
Pressure forming closes much of the detail gap with injection moulding on surface and edges, but it’s still a single-sheet process — it won’t give you solid bosses, threads or fine two-sided detail on small parts. For those, injection moulding is still the right tool. The sweet spot for pressure forming is large, cosmetic, single-wall parts.
Colour and finish, formed in
Because we extrude our own sheet, colour is matched to Pantone/RAL in the material and texture is worked into the tool — so a pressure-formed housing comes off the line finished, usually with no painting at all.
