PC FR V0 Applications: Where UL 94 V-0 Polycarbonate Earns Its Place in Thermoforming

Flame-retardant polycarbonate has quietly become the default sheet for a whole class of electrical and mobility parts. The reason is not one headline number but a stack of them working together — self-extinguishing behaviour, high tracking resistance, real dielectric strength and the toughness polycarbonate is known for. This post walks through the PC FR V0 applications we form most often, and the specific property thresholds that push a designer towards flame-retardant PC rather than a cheaper alternative.
Reading the three numbers that matter
Most PC FR selection decisions come down to three specifications. Miss any one and the part fails qualification, however good it looks.
- UL 94 V-0 — a self-extinguishing rating under vertical burn testing, requiring flame-out within a short window and no flaming drips that ignite the cotton indicator. Our Shield FR PC holds V-0 from just 0.25 mm, which matters when a designer wants a thin insulating barrier rather than a heavy moulding.
- CTI 600 — the Comparative Tracking Index, measured in volts, describes resistance to conductive tracking across a surface contaminated with moisture and dust. CTI 600 is the top band (Performance Level Category 0). It lets you shrink creepage distances in the layout without downgrading the insulation coordination class.
- Dielectric strength ~38 kV/mm — the voltage a given thickness withstands before breakdown. This is what makes a 1 mm PC FR wall a genuine electrical barrier, not just a cosmetic cover.
V-0 addresses fire, CTI addresses surface tracking, dielectric strength addresses puncture. High-voltage parts need all three, and halogen-free chemistry keeps the smoke and corrosive-gas profile clean if a fault does occur.
EV and BESS: barriers, trays and busbar guards
Inside a battery pack, plastic sits centimetres from busbars, cell terminals and connectors carrying hundreds of volts. Here PC FR does three jobs at once: it insulates between live parts, it resists tracking where condensation and dust collect, and it buys time in a thermal event by not sustaining a flame.
Thermoforming suits these parts because pack geometries change fast and volumes are moderate. Cell separators, module top covers, high-voltage barriers and enclosure lids can be tooled in aluminium in weeks, revised cheaply between design freezes, and trimmed to tight tolerance on a 5-axis CNC. For battery energy storage systems (BESS), the same logic scales up to large-format cabinet internals where injection moulding tooling would be prohibitively expensive.
Electrical enclosures and power electronics
Switchgear housings, inverter internals, terminal shrouds and instrument covers all live in a world of creepage rules and arc-flash concern. A CTI 600 material lets the panel designer meet clearance and creepage tables at a smaller size, and the V-0 rating satisfies the enclosure flammability clauses in IEC 61439 and similar standards. Because PC FR takes textured and matte finishes well and can be formed with crisp vents and louvres, it handles both the electrical and the aesthetic side of a cover in one part.
Rail interiors and equipment
Rolling-stock electrical equipment must clear EN 45545-2, and our PC FR is qualified to the demanding HL3 hazard level. That combination — HL3 fire-smoke-toxicity plus V-0 plus high dielectric performance — is exactly what junction-box covers, converter housings and interior electrical panels need. Halogen-free formulation is not a nice-to-have in a confined carriage; it is central to the low-toxicity requirement.
Getting PC FR parts right in production
- Dry the sheet. Polycarbonate is hygroscopic; formed straight from a humid store it will show splay and lose properties. Controlled pre-drying is part of the process, not an optional step.
- Mind the thickness map. V-0 and dielectric ratings are thickness-dependent. Thin-out over a deep draw can pull a wall below its qualified section, so tool design and plug assist need to protect the critical zones.
- Radius generously. PC is tough but notch-sensitive; sharp internal corners concentrate stress and become crack initiation sites under vibration.
