Converting Fibreglass (FRP) Parts to Thermoformed Thermoplastic

Hand-laid fibreglass (FRP, or GRP) has been the default for large, curved, low-volume parts for decades. But for a lot of single-skin covers, panels and sanitary ware, thermoformed thermoplastic is now the better answer — and converting is more straightforward than most people expect.

The problem with hand lay-up

FRP is made by hand: gelcoat, then layers of glass and resin, then cure. That process is:

  • Inconsistent — quality depends on the laminator, so parts vary batch to batch.
  • Slow — lay-up and cure take hours per part; scaling means adding skilled labour.
  • Finish-heavy — gelcoat, sanding and paint are needed for a presentable surface.
  • Not recyclable — thermoset FRP cannot be remelted; it goes to landfill.
  • A workplace exposure — styrene and VOCs come with open lay-up.

What thermoforming changes

Thermoforming shapes a thermoplastic sheet over a tool in a repeatable cycle:

  • Consistent, repeatable parts — even wall thickness and the same part every cycle.
  • Faster — a forming cycle instead of hours of lay-up and cure.
  • Formed-in colour and finish — colour comes from the sheet, removing gelcoat and paint.
  • Recyclable — thermoplastics regrind and reuse.
  • Cleaner — a styrene-free process.
  • Tougher — ductile thermoplastics absorb impact instead of cracking gelcoat.

Which parts convert well

  • Covers, canopies and cowls
  • Body panels, fenders and wheel arches
  • Machine guards and equipment enclosures
  • Tractor and off-highway cabin panels
  • Sanitary ware — baths, shower trays and vanities (a classic FRP replacement, ideally in PMMA-ABS for a hard, gloss, easy-clean surface)

What stays in FRP

Very large one-off monolithic mouldings (boat hulls), heavily loaded structural composite laminates, and thick cored/sandwich constructions are usually better left in fibreglass. Thermoforming shines on single-skin parts at low-to-medium volume.

Can you use our existing mould?

Often, yes. An existing FRP part or plug can serve as the master to CNC-machine the thermoforming tool from, which shortens tooling time. We confirm this during the DFM review.

Picking the material

We match the grade to the part’s duty — ABS-PMMA for premium sanitary and appliance surfaces, ASA for UV-stable outdoor panels, HDPE for chemical and outdoor parts, polycarbonate or PC-FR for impact and fire-rated housings — and extrude the sheet ourselves so colour and properties are controlled from the pellet.
